Bluemation

Automation for the Plastics Sector

Process control for injection moulding, extrusion, thermoforming and blow moulding. Recipe management, temperature control and machine vision for the plastics industry.

Our Experience

Tailored automation for this sector

The plastics and polymers industry is one of the broadest and most diverse sectors in manufacturing. From precision injection of millimetre components to metres-long profile extrusion, each process has its own control demands: precise multi-zone heating temperature, injection pressure, screw speed, cycle time and recipe management for hundreds of different SKUs.

At Bluemation we have worked on the automation of plastic injection moulding machines, profile and tube extrusion lines, large-format thermoforming machines and blow moulding lines. Our experience includes both integration with existing machines (retrofit of obsolete control systems) and design of new production cells.

A differentiating element of our plastics sector projects is machine vision for 100% part inspection: flash detection, dimensional verification, colour control and surface defect detection, integrated directly into the production cell and connected to the quality management system.

Sector Challenges

Key automation challenges in this sector

01

Recipe management for multiple SKUs

An injection plant may have hundreds of moulds and SKUs. Electronic recipe management must allow exact retrieval of parameters from any previous production: zone temperatures, pressure, injection speed, cycle time and cooling parameters.

02

Precise temperature control

Temperature control is critical in all plastics processes. We implement multi-zone PID control with disturbance compensation, thermocouple fault detection, deviation alarms and continuous recording for process condition traceability.

03

Robot and peripheral automation integration

Modern injection cells include extraction robots, automatic inserts, sprue cutting systems and quality control stations. We integrate all cell elements under the main PLC control, with part flow management and precise synchronisation.

04

Machine vision and 100% inspection

100% plastic part inspection requires fast and robust vision systems. We implement machine vision for flash detection, critical dimension verification, colour control, burn mark detection and insert presence verification.

05

OEE and productivity analysis

Machine performance tracking (OEE) is fundamental to identify productivity losses. We integrate production, downtime, defect and cycle time data capture systems, with real-time OEE dashboards and root cause analysis.

06

Predictive maintenance and downtime reduction

Unplanned downtime on injection moulding or extrusion machines has high costs. We implement monitoring of parameters indicative of wear or imminent failure: hydraulic oil temperature, vibration, cycle time trend, preventive maintenance alarms.

Applications

Solutions we apply in this sector

Injection moulding control

Integration and automation of injection moulding machines: machine controller interface, production recipe management, extraction robot control, cooling line synchronisation and per-cycle parameter recording.

Extrusion lines

Automation of profile, tube and sheet extruders: barrel zone temperature control, screw speed, drawing and cutting. Reference recipe management, inline dimensional control and deviation alarms.

Thermoforming machines

Control of large-format thermoforming machines: multi-zone sheet heating, heating temperature and time control, forming vacuum and pressure system, cutting and extraction. Recipe management and integrated quality control.

SCADA and real-time OEE

SCADA for real-time production tracking: each machine status, parts produced, downtime and causes, actual vs. theoretical cycle time, alarms and OEE by shift, SKU and machine.

Machine vision and inspection

Automated visual inspection systems integrated in the cell: high-speed cameras, specialist lighting, defect detection algorithms and part classification. Defectology statistics and quality reporting.

Traceability and production management

Batch traceability: which materials, on which machine, with what parameters and with what quality result. ERP integration for production orders, material consumption and batch closure.

Frequently Asked Questions
Can you integrate with my existing injection-moulding machine controller?
Yes. Most modern injection-moulding machines have communication interfaces (Euromap 63/67, OPC-UA, Profibus or Ethernet). We connect to the machine controller to acquire process data (pressure, temperature, cycle time) and coordinate the take-out robot and peripheral equipment.
How does machine vision work in plastic-part inspection?
We install industrial vision cameras (Cognex, Keyence) with specialised lighting at the moulding-machine outlet or at an inspection station. The system compares each part to the reference, detects defects (flash, burn marks, sink marks, short shots) and triggers automatic rejection of defective parts.
What is recipe management in an injection-moulding plant?
Recipe management lets you store all production parameters for each reference or mould: barrel zone temperatures, injection pressure and speed, cooling time, robot parameters. When changing reference, the operator selects the recipe and the system automatically downloads the parameters to the machine, eliminating errors and shortening changeover time.
