Migrations and Retrofit

Modernisation of existing electrical cabinets

Many industrial installations rely on control cabinets that have been in service for decades: outdated or missing documentation, discontinued components, unidentified wiring and obsolete PLCs no longer supported by the manufacturer. This creates operational risks, complicates maintenance and limits the scope for improvement and expansion.

At Bluemation we deliver end-to-end modernisation of existing control cabinets: from on-site survey to handover of the renovated cabinet with full Eplan documentation and an updated PLC program. The result is an installation with the performance of a new project and the operational continuity that production demands.

Audit and electrical survey

We survey the real state of the installation: we identify every cable, component and connection, compare it with the existing documentation (if any) and produce a status report listing the risks identified and the actions required.

Redocumentation in Eplan

We create the existing cabinet's full electrical documentation from scratch in Eplan Electric P8: power and control schematics, cabinet layout, bills of materials, cable lists and terminal lists. Essential before any modification or extension.

Replacement of obsolete components

We identify components that are out of catalogue or have no spare available (contactors, relays, breakers, power supplies) and replace them with modern equivalents, updating the schematics and the bill of materials.

PLC and drive retrofit

We replace obsolete PLCs (Siemens S5, S7-300, Omron, legacy Mitsubishi) with modern platforms while preserving the existing control logic. We migrate the program, validate operation and update the electrical schematics of the interface.

Cabinet extension and modification

We add new sections to existing cabinets to bring in additional machinery, new process zones or functional safety requirements. The extension is designed in Eplan, coordinated with the original cabinet's existing documentation.

CE marking compliance

We assess whether the existing cabinet complies with current standards (IEC 61439, EN 60204, Low Voltage Directive) and implement the modifications required to obtain or retain CE marking. We document the process per Directive 2014/35/EU.

Pre-installation audit

Site visit to assess the real state of the cabinet, identify components, photograph the interior and cross-check with the available documentation. We deliver a status report before proposing any action.

Technical proposal and work plan

We define the exact scope of the modernisation, the components to be replaced, the phased execution plan (to minimise production downtime) and the final deliverable documentation.

Electrical design in Eplan

We create or update the electrical schematics in Eplan before touching the physical cabinet. The schematics are the reference for the build, verification and future maintenance.

Execution and commissioning

We carry out the work on the cabinet with the plant down for the shortest possible time. Every circuit is tested before energising and we run the FAT/SAT protocol with the customer.

Eplan is the standard electrical design software in industry. This eliminates errors caused by inconsistencies between documents and greatly simplifies build and maintenance.
What documents do you deliver in an electrical design project?
A full project includes: single-line and multi-line schematics, electrical cabinet layouts (component arrangement), bills of materials with commercial part numbers, cable lists, earthing reports, terminal and label lists, and the Eplan project file for future modifications.
Can you update electrical schematics for an existing installation without documentation?
Yes. We audit the existing installation, survey the actual wiring and build the documentation from scratch in Eplan. This is especially useful when an installation has been modified over time without updating the drawings, which creates safety risks and complicates maintenance.
Does the electrical design include short-circuit and selectivity calculations?
Yes. On projects that require it we run short-circuit calculations, verify circuit-breaker tripping curves and check selectivity between protections to ensure that a fault on one circuit doesn't bring down the whole installation.
Do you work with software other than Eplan?
Mainly with Eplan Electric P8 and Eplan Pro Panel for cabinet layouts. We also work with AUTOCAD Electrical for customers who require it, and with SEE Electrical for less complex projects.
